I don't know why anyone would waste the money on one of those high dollar brand named units, when you get the same thing on ebay for like $35 + shipping. I have had both, and there is absolutely no difference.
The chip will net you between 5-25 Horsepower based on what you buy. You can get a programmer as from what I understand new age computers don't accept chips. Check out the Xcalibrator2, predator, and microtuners
Look in your manual. I know the new aviator has this long drawn out process of buckling and unbuckling the seatbelt to turn off the beltminder system. Or you could just find the dinger and unplug it (if that still works, it used to but 04 is pretty new)
Have you checked to see if the little actuator in the rear is working. I forgot the actual name at the moment, but its the little part that works like a shock and set the ride height. If the front is online and the rear isn't, that would have to be your chicken.
You gave great detail, but kinda left out detail of the actual noise. What exactly is the noise, beyond a shudder? Also, I am not around here much, but I am at my own site alot. If you don't get an answer from me here, post it at the link in my siggy
Check out this link, it shows the system I built for my navigator

Hell, sign up while you're there!
Get a blower for it, and save the money on the little penny anny crap. I bought all that little stuff first, and it doesn't do jack. But a blower is instant power
If its set up for wireless headphones only, then you just need a set of wireless headphones. THey usually have two channels for clarity. I believe any brand will work
