Hello All,

Seems recently that my wife's 2021 Expedition's AC has been working strangely. When you first start the vehicle the blower settings work as you would expect. Blower on 1 blows soft and increases speed as you increase the blower setting. Only recently if you put it on say 3 or 4 it will blow hard as expected, but then after some time, the air will hard blow. If I turn it all the way up, it still will not blow hard. The only way to reset it, is to turn the vehicle off then on. Has anyone had this issue before? Is it a bad sensor or blower motor?

It may be the Blower Motor Control Module starting to go bad. It's basically a "new" style of a standard Blower motor resistor, but for vehicles with an auto HVAC setting.
You can test the module by removing the electrical plug and testing the resistance on the pins. The 2021 Expy workshop manual should have a diagram on how to properly test each pin.

Hope this helps,
Joe

This is response from dealer today regarding a.c. issues

"Good morning I had just gotten approval from Ford to replace the evaporator which we found to be the cause so we are getting parts related things moving and are hoping to have the vehicle done late tomorrow"

Hopefully this will be the fix

This MAY be the reason the dealer is replacing the a/c evaporator: https://static.nhtsa.gov/odi/tsbs/2022/MC-10209031-0001.pdf

Thank you all for the responses. That Service Bulletin sounds exactly what our issue was/is.

@ccssid Did the fix the dealer do resolve your issue? Did they charge you for it?

Just as a follow up, we took our vehicle into the shop and it ended up be the Schrader valves that needed to be replaced. Once that was done it was working a lot better.
